Anyone out there know the diameter and lengths of the jib and mainsail halyards for an Endeavour 40.

The E40 has a Kenyon 6092 mast (see www.rigrite.com) and K-10556 sheaves. The "I" dimension is 50.77ft and "E" dimension is 15.75ft. I believe that the sheave takes up to 1/2" line.

To calculate take the "I" dimension x 2 plus the tail back to the cockpit. The tail would normally be about 1/3 of "I" but you may want to shave a little off since the winches on a center cockpit are further forward. Conversely, you may want to leave them longer so that you can shorten them in case of wear. I believe that more is better. In any case, here's the calculation:

2.3 x "I" = 117ft

A good cruising halyard is SatSet by New England ropes. If you want to reduce stretch a little more look at StaSet-X. If you value that extra 1/4 to 1/2 knot, move up to a mid-grade performance line such as V-100 or T-900. They're a bit more expensive but stretch about 1/3 of the StaSet which means they will hold the sail shape a lot better. ALSO, the performance lines will have a much higher breaking strength (ie: 3800 vs 8200lbs) which means you can reduce the line diameter (from 1/2" to 3/8"), reduce weight aloft (1/2 as much), and minimize the up charge (StaSet (1/2")= $1.15/ft; StaSetX (1/2")=$1.69/ft; V100 (3/8") =$1.89/ft). Fall is a great time of the year to watch for sales on line.

Also, look for pre-spliced packages at West Marine or Mauri Pro Sailing. If your shackles are in good condition and you can splice or would be happy with a bowline, buy stock uncut line in the total quantity you need (2 halyards = 234ft), and put the shackles on yourself. Splicing and shackles drive up the cost of halyards very quickly. Shop around.

I noticed in my owners manual for my 1980 E-37 that the original mainsail and jib halyards were wire rope cables attached to Dacron lines. Can anyone tell me what the original diameter of the wire rope for these halyards would be? Would 1/8" be sufficient?
A previous owner replaced the halyards with 1/2" Dacron halyards, but when I replaced these with similar 1/2" Dacron halyards, I found that the end of the eye splice on the mainsail halyard is too thick to fit through the pulleys at the top of the mast; the mainsail will not go all the way to the top. I hope so solve this problem by replacing with the original wire-rope configuration.

Check with a rigger. Most pre-spliced packages have already calculated the loads and determined the correct wire size. You can go online and look at what they've matched to 1/2" line.

However, in this day and age why would you want wire to rope halyards? The all rope halyards today are so much better. In your case because of the fit issue I think you have two options: 1) go down to a 3/8" line or do like the racers do 2) don't splice the shackle on-use a small bowline instead. As the line abrades you cut off the bad section and tie a new one. However you still may have a third option. On our boat we converted to all rope halyards and have eye splices. The eye of the splice is very small, has a messenger loop type of eye splice and doesn't seem to be thicker than the line itself.
